My 80gb ps3 broke ages ago out of warranty with a firmware problem and I'm about to order a new one probably a 160gb slim. My question is will i have any problems with online games saving my progress such as custom classes and level on COD etc? Obviously i will have to start again on campaigns as i didn't have my hard-drive backed up but will that have any effect on my trophies? (I don't think it will but thought its best to check) Cheers

when that happened to me a couple years ago i was playing resistance 2 and all of my online progress was gone

I don't know about online games, but I will say this: make sure neither of your consoles is setup for WiFi when doing the transfer via ethernet cable. I made this mistake and it didn't work till I made them both wired internet connections before doing the lengthy transfer process.
